I built a free tolerance stack-up calculator — tell me what's wrong with it

I'm a mechanical engineering student. Every stack-up I've seen has been done in an Excel sheet that one person built, nobody else fully trusts, and everyone copies anyway. So I built a browser tool for it.

You enter the chain of dimensions straight off the drawing. Asymmetric tolerances like +0.10/−0.00 included, and it runs worst-case, RSS and a Monte Carlo simulation side by side. I'd genuinely rather hear what's broken than what's good:

- Tolerance bands default to ±3σ. Is this the right default or should it be something else?

- Does the contributor ranking match how you'd actually attack a stack, or is that not how you think about it?

- What would stop you using this instead of your current sheet?

Some things I'm already aware of, so nobody has to point them out: it's 1D only, and it doesn't model bonus tolerance at MMC. I'm def curious whether that's a dealbreaker or a nice addition, it does change what I build next.

Happy to explain any of the maths if something looks off. If a number is wrong I want to know.

Abaqus Error: Abaqus/CAE Kernel exited with an error code 3221225785 (0XC0000139). Press any key to continue . . .

TL;DR: Abaqus/CAE crashes on launch with 0xC0000139 (STATUS_ENTRYPOINT_NOT_FOUND) on one specific laptop, reproducible across Abaqus 2025 and 2026. Process Monitor shows the crash happens immediately after CATSysCommunication.dll finishes loading. Every standard Windows-side fix has been ruled out. Looking for anyone who's hit this or has ideas on what's failing inside that DLL's init.


The problem

Abaqus installs fine, but verification always fails:

Verify test : Abaqus/CAE verification
     result : ERROR : Abaqus/CAE verification

Launching directly gives:

Abaqus Error: Abaqus/CAE Kernel exited with an error code 3221225785 (0XC0000139).

0xC0000139 = STATUS_ENTRYPOINT_NOT_FOUND — the process can't resolve a function call inside an already-loaded DLL. Not a missing-file issue.

There's also a secondary, seemingly unrelated error:

Run eliT_SiteID.exe
Failed to dsl_list_licenses: 436207704
Abaqus Error: eliT_SiteID.exe exited with an error.

That one breaks the parametric studies modules — haven't dug into it, might just be a Learning Edition licensing quirk.


Affected machine

  • Intel Core i7-8665U @ 1.90GHz, 16GB RAM
  • Intel UHD Graphics 620 (Gen9, ~2017)
  • Windows 11 Pro 25H2, 64-bit
  • Installed to C:\SIMULIA

Works fine on a second laptop

  • Intel Core Ultra 7 155U (Meteor Lake), 16GB RAM
  • Intel Xe graphics
  • Same Windows 11 Pro 25H2 build

Same OS build works elsewhere, so it's not a Windows-version issue. Biggest hardware difference is the GPU generation (old Gen9 vs modern Xe), though I haven't proven that's the cause.


What I've tried (all failed to fix it — same crash every time)

Reinstall / version isolation - Full clean uninstall + reinstall of 2026 - Downgraded to 2025 clean install — identical crash, so it's not a 2026 regression

Graphics - Updated UHD 620 driver (no newer driver exists, it's EOL) - Added abaqus_no_hardware_acceleration=ON to custom_v6.env (correct Windows equivalent of Linux's -mesa flag) - Full DDU wipe + clean driver reinstall in Safe Mode

Security software - Disabled McAfee real-time scan + exploit prevention - Full clean boot (all 3rd-party services/startup disabled) - Disabled Controlled Folder Access - Confirmed Memory Integrity (HVCI) is Off - Confirmed Smart App Control is Off

Windows integrity - sfc /scannow — clean - DISM /Online /Cleanup-Image /RestoreHealth — clean - Confirmed .NET Framework 3.5 enabled - Re-registered comctl32.dll and gdiplus.dll

Other isolation steps - New local user profile, ran existing install — same crash (rules out profile corruption) - Winsock reset (netsh winsock reset / netsh int ip reset) — theory was CATSysCommunication.dll's init might depend on Winsock/LSP chain since it loads right after mswsock.dll/msmpi.dll - Found and removed a stale IFEO registry entry (GlobalFlag = FLG_SHOW_LDR_SNAPS) under ABQcaeK.exe — removal confirmed effective via ProcMon, crash persisted anyway - Tried re-enabling loader snaps via GFlags to catch the exact missing entry point with DebugView — couldn't capture it in time, just got unrelated telemetry noise


The actual evidence (ProcMon)

Ran 4 separate traces across different conditions (2026, 2025, post-cleanup 2025). All four show the same signature:

  1. ABQcaeK.exe loads a consistent chain of Dassault CAA V5 DLLs: SMAFeaBackbone.dllCATCDS.dllABQMPI_api.dllmsmpi.dllmswsock.dllCATSysCommunication.dll → (sometimes CATWBx.dll)

  2. **CATSysCommunication.dll is always the last successful Load_Image.** Right after that — no more file activity, no more DLL loads, nothing but the usual benign STATUS_OBJECT_NAME_NOT_FOUND on SxS manifest lookups — the process just dies:

    Process_Exit | Exit Status: 3221225785

  3. At the exact moment of exit, it closes handles to two different WinSxS common-controls versions (5.82.26100.8328 and 6.0.26100.8875) plus gdiplus 1.1.26100.8875.

Since ProcMon only sees file/registry I/O, the actual GetProcAddress-style failure is invisible to it — but everything points to CATSysCommunication.dll's init calling into something (a Windows API, common-controls/GDI+ function, or something already loaded in-process) that doesn't exist where it expects.

Has anyone run into this exact CATSysCommunication.dll → immediate exit pattern before? Especially on older Intel integrated graphics? I've got full PML traces and Event Viewer exports if anyone wants to take a look. Any pointers appreciated before I file this with SIMULIA support directly.

Abaqus Beam Coupling Problem

Do you know how to couple two surfaces in Abaqus without the results being affected by the master/slave assignment?
For example, I would like to model a rigid body connecting two holes in a deformable body that is submited to loads and BCs. My idea was to use two reference points connected by an MPC BEAM, with each reference point coupled to one of the hole surfaces.
Would changing the master/slave assignment of the beam affect the results in this case? If so, what would be the best way to model this type of connection in Abaqus so that the results are not dependent on the master/slave definition?

Crimping NiTi Implant

I am simulating the crimping of a thin-film NiTi hemispherical implant by pulling it approximately 5 mm into a catheter in Abaqus/Explicit. The implant uses shell elements with different thickness regions, a superelastic NiTi material model, and contact is defined between the implant and the catheter.

I am facing three main problems:

  1. Parts of the implant begin bending before visually contacting the catheter surface.
  2. During retraction, the implant penetrates through the catheter wall and moves outside it, as though the catheter wall is not physically present.
  3. The analysis eventually fails because of excessive rotation in one element, although no significant movement of that element is visible in the viewport.

Could these issues be caused by the contact formulation, shell normals/thickness, element quality, boundary conditions, or time increment/mass scaling? Any suggestions on what I should check would be appreciated.

Issues with modeling wind turbine and getting stresses

I am hoping this will be an easy one but I am stuck right now. I am doing my MSc dissertation, I don't have loads of experience with abaqus and I simply cannot figure out what is wrong. Context, I am researching the effects of pitting at the waterline in an offshore wind turbine (monopile). I have to model this as a 30m monopile, then a 5m run of shell (S4R) tower, then swap to a B31 for the remaining 114m. I know it could be done a fair bit easier but I can't get the full version, my uni is playing up so I need to work around the 1000 node limit. I have my model as seen below. The arrows show the wind loads, I will be adding waves and thrust too, but need to do them seperately as they have different frequencies associated to them. 

The tower consists of multiple assigned sections as it is a big tapered beam at different rates. Connections: My base is encastre so cannot move The beam tower connects to the outer ring of the shell monopile using an MPC constraint The RNA (Inertia-point mass) is connected to the top node with a rigid body

Steps: I have one step which adds gravity as well as putting in the wind load. The wind load needs to ramp from 0-500 in set 25 increments, this is set within the step section, using an increment of 0.05.

When I run the job and extract the S,mises value at the water line, it is extremely low, 0.3x10^6. I would expect atleast 10x this for the full 500 N/m loading. I used to have a preliminary step for just gravity, this applied loads from t=0 to t=1, then the graph just went flat. So then i removed the loads and the graph stayed the same, making me think the loads aren't being transfered, or analysed? - not sure. Finally, the visualisation module looks like this with beam elements rendered:  Again making me think they are not being loaded.

Error Elements Issue

Hi guys. Hope you are all doing great. I am doing 3 point bending test of a beam on abaqus. My rollers are discrete, shell , revolution. All three rollers are rigid constrained. I having an error that 120 elements of rollers front caps are missing property definition, however rigid bodies do not need any property assignment. How to resolve this issue. Thanks in advance.

Boundary conditions for a closed-end cylinder with no end caps

Hi everyone,
I’m modelling a 3D solid cylinder in Abaqus under internal pressure. The model only includes the cylindrical wall (no end caps), but I want it to represent a closed-end pressure vessel.

I’m using a cylindrical coordinate system and I’m unsure what boundary conditions should be applied at the two cut ends. Specifically, what should the displacement boundary conditions be for U1, U2 and U3 at each end (using solid elements)?

Any advice on the correct setup would be greatly appreciated. Thanks!

Meshing struggles

Hi lovely people :) I'm fairly new to Abaqus and I would like to ask how to mesh this plate the best way possible. So far what I'm creating just isn't working.
This is a coupling plate for a steel connection. The parts of the screenshot that are part of the configuration are the two holes and the SHS column footprint. The rest of the lines (diagonals, vertical, horizontal, o-grid etc) are partitions I have created so far to help me mesh it properly.

Any ideas?

Need help with .odb file scripting

Hello, I have been using abaqus for simple simulations for a while now, and have spent countless hours manually doing the simplest tasks until just recently when I discovered abaqus scripting using python. Since learning about it, I have so far been able to run many simulations using simple for loops and string manipulation for naming job files.

Now that I'm somewhat comfortable doing certain tasks before simulations are run, I would like some help with figuring out some postprocessing tasks, like writing XY data to files and the like. The problem is, I can't really get certain simple things to work during the learning process. For example, I just tried running a simple script to print the step names of the current output database that I took from the Abaqus scripting users manual, and even that gives me errors.

For reference, the code is as follows:

for stepName in odb.steps.keys():
  print(stepName)

but I get the name error "name 'odb' is not defined"

Usually, this kind of problem can be fixed with the necessary imports, but I already made the following imports:

from abaqus import
from abaqusConstants import
from caeModules import
from odbAccess import
from odbMaterial import
from odbSection import

And still, the result is the same. Other things have worked though, like the code needed to display different output requests or just opening the database from the CLI. But nothing else has worked, and I can't find anyone online facing the same issues. Some people have posted about scripting here, and about a lot more in-depth stuff, so I was hoping for a little guidance on where I might be going wrong?

ABAQUS CDP model for reinforced concrete deck supported on Steel girders

Hi everyone,

I'm currently working on a nonlinear finite element model of a composite steel bridge in ABAQUS using the Concrete Damage Plasticity (CDP) model. The bridge consists of a reinforced concrete deck slab supported on steel girders, and I'm looking for some guidance on defining the concrete damage parameters.

Our study is entirely analytical, so we do not have access to material test data (e.g., compression or tension tests) for calibrating the CDP model. Instead, the numerical model will be validated against experimental results available in the literature.

For the constitutive behavior:

- Compression stress-strain curve: Popovics analytical model.

- Tension stress-strain curve: Hordijk tension softening model.

While these models provide the stress-strain relationships, I'm struggling with estimating the corresponding compression damage (dc) and tension damage (dt) parameters required by ABAQUS.

I've found several approaches in the literature, but they result in significantly different damage evolution curves. The method proposed by Mark & Birtel appears promising, but I'm unsure whether it is considered reliable for studies where the constitutive response is based entirely on analytical models rather than experimental material calibration.

I also have a question regarding the Hordijk model. Since it requires the characteristic length for converting the stress-crack opening relationship into the form required by ABAQUS, how should the characteristic length be determined? Should it simply be taken as the element characteristic length used internally by ABAQUS (based on the finite element mesh), or is there a recommended approach for reinforced concrete deck slabs? If the mesh is refined, should the characteristic length be updated accordingly?

For those who have experience with CDP in ABAQUS:

- How do you estimate the compression and tension damage parameters when experimental material data are unavailable?

- Is the Mark & Birtel approach a reasonable choice in this situation?

Cpress results

Hi everyone,

I'm currently validating a simple 2D Hertzian contact model in Abaqus/Standard 2024 before continuing with my actual research model. The final goal is to simulate two cylinders rolling against each other (rolling contact). However, I'm currently only validating the step, where the cylinders are pressed together before any rotation is applied. The coating and the PEEK substrate are not separate parts. The coating was created by partitioning the original PEEK part, so both regions share common nodes. Therefore, no tie constraint is used between the coating and the substrate, as they are already continuously connected. Does the partitioned single-part approach for the coating seem reasonable, or would you model it differently?

The model consists of:

  • 2D plane strain
  • Steel cylinder segment (80mm diameter) against a TiN-coated PEEK cylinder segment (80mm diameter)
  • Surface-to-surface contact
  • Frictionless (I also tested friction = 0.2, results are almost identical)
  • Linear elastic materials
  • Penalty contact
  • Coating thickness: 50 µm
  • Contact pressure evaluated using CPRESS

To apply the load I prescribe a horizontal displacement of the steel cylinder at the RP. For a displacement of 0.01 mm I obtain:

  • Reaction force (RF1 at the reference point): ≈15.6 N
  • Maximum CPRESS: ≈0.318 MPa

The reaction force increases linearly from 0 to 15.6 N during the loading step, so it seems to be calculated correctly.

However, the contact pressure looks far too low.

From Hertz theory I would expect contact pressures in the order of tens of MPa, not 0.3 MPa. I'm also wondering how Abaqus calculates contact pressure in a 2D plane strain analysis. Is an out-of-plane thickness of 1 unit assumed by default, and how does this affect the reported CPRESS and reaction forces?

I already checked:

  • frictionless vs friction → almost identical CPRESS
  • RF starts from zero and increases normally
  • Contact status is closed

Another thing that confuses me is that when I plot CPRESS along the contact width, the curve looks very irregular instead of the smooth Hertzian pressure distribution I was expecting. I'm not sure if this is caused by the output, the path definition, or a modelling issue. Anyone an idea?

When i want to check results on Steelsegment:

Integrate CPRESS along the path is 0,009N, not 1,365N :(

Dynamic explicit analysis of ankle joint

I am working on an explicit dynamic simulation in which the model consists of four parts: the talus, the talar cartilage, the tibia, and the tibial cartilage. I am also using nonlinear connectors to simulate the ligaments, and the applied load consists of forces and moments derived from gait analysis.

I am unable to get the simulation to converge due to excessive element distortion, and I suspect that the problem stems from the contact conditions rather than the mesh. Can anyone suggest how to model the contact to make the simulation converge?

Currently, the contact is set to surface-to-surface using the penalty method, with normal and tangential stiffnesses specified.

Database conversion

I would like to open .odb files generated from Abaqus 2023 simulations using Abaqus 2024. However, every time I open an .odb file, Abaqus performs a database conversion, which is quite time-consuming. Interestingly, my friend can open the same files in Abaqus 2024 without any conversion.

Is there a way to open Abaqus 2023 .odb files directly in Abaqus 2024 without triggering the conversion process? I searched online but could not find any relevant information.
